When the city seeps in

On Design



Three weeks to the day; the time it took for the city to seep in. I recently met a great couple and they asked me to design and build a piece of furniture for their home here in Toronto. The only two guidelines they had for me were to use a darker toned wood and attempt to incorporate some brushed aluminum into the piece. They already have a piece of furniture with an aluminum, decorative inlay and brushed aluminum door pulls. I immediately thought about the aluminum aspect of the piece. As soon as I blended mediums I knew it would have to be more than a simple accent.
Clean straight lines, aluminum and glass, what else says Urban living like this?
Ive always been a fan of the more minimalistic approach to design; the modern movements and European influences. The over-all dimensions were a given due to the space requirements where the piece will be living. A kind of sideboard/cabinet with three sliding doors was my first instinct; but once the pencil went to paper things changed. Things always change from those first initial thoughts to design and then on to construction. Pieces evolve in a natural way, an ordinary process coming round full circle. Ideas seem to blend through the realities of joinery. One thing I want to maintain in the piece is a hand crafted look while still reflecting the machining of this metropolitan landscape. The aluminum aspect was decided on. Two 1 1/4" thick pieces of solid aluminum plating, cut and rounded by means of water jet. These two monoliths will make up the stand/ or legs of the unit; while the wooden carcass will fit perfectly inside the two larger cut-outs in the top portion of the plates. The wood at this point is still un-decided although I keep thinking PAU FERRO (Santos Rosewood) a dark bodied hardwood that will compliment the hand cut dovetailed box which will make up the bulk of the piece. The cabinet will be divided with two solid panels, isolating three separate spaces within. The doors are another design/construction reality altogether. I know I wanted to have sliding doors but now feel theyll eat up too much interior real estate. I decided on hinged doors incorporating glass panels. The first obvious choice for the door joinery would be a kind of frame and panel. This of course would be the obvious choice; and who could ever be satisfied with that? What Ive come up with is a three sided, open~frame and panel; the inside edge of the frame being only glass while the outside of the door solid wood. Full mortise and tenon joinery on the corners, with a kind of suspended glass panel within. A design challenge indeed, but one that will pay off in the final showcase. The interior will also feature glass shelves, securely sitting on Bronze ,threaded support sleeves. A real nice touch to allow the shelves to be adjustable to suit the contents later on.
Again, the initial impression would be three doors to match the three spaces, but now Im thinking on off-setting the aluminum legs and making one larger middle space, incorporating two doors for it and then carry on with two slightly narrower side areas flanking this first mid-section. Designs can change, re-arrange and why not let them? Sketches and diagrams will only show so much to the hand caressing softened edges of exotic hardwoods later on. At this stage of the game, anything is possible, never limit yourself before you even leave the starting gates. Design for the impossible, dream the unimaginable and then finally settle on the realistic. Stay tuned...

some fancy cnc work

a while back, we worked with our neighbor, steve holman, on two large conference tables, one 9 x 26 and one 8 x 20. we had to set them up in my garage as neither of our shops was large enough to hold them ... this fall he got a commissions to build two more smaller tables, a 16 footer and a 14 footer. those both fit in his shop and were simpler in design, but we still helped by cutting the table and base pieces on our cnc.

one of the other parts of this project was a fantastic reception desk, designed by steve and paul molinelli, that was full of curves and different levels and was pretty complex as you can see from the photo above. click the pictures to enlarge them ...
so, how did we get from there to here ... it was easy for us. all we had to do was the full size templates, curved plates, and bending forms ... steve and his crew did the rest. im sure it could have been done without the cnc, but you would have needed some pretty big french curves to lay out the full size pieces. and then, the small adjustments ... it would have taken some time and some really intense bandsaw work ...
we started by scanning the scale drawing actual size and then drawing over it in our cad programfrom there, trevor imported that into the cnc router program and he added the elevation sections shown above ... next step was the 1/4 scale model you saw in the photo at the top. trevor constructed it by stacking layers of mdf of the proper thickness to correspond with the section drawings at each slice.from there it was a simple matter for him scale it up to full size ... (increase; proportional) and then cut the full size patterns, counters to be veneered and their curved solid wood edges, and the plates from which steve and his crew created the curved walls and curved laminating forms.here are the walls, unskinned ...
in some cases they were covered in wacky wood and veneer panels made with the curved forms, and in some cases, vertical siding of 5/8th" thick solid lumber
next paul carved the car element (this project went to an automotive company) and added the hood element from, i think, a 1937 ford or chevy ... cool ...
and then there was the other part to the project; the two conference tables. one 14 long, and one 16 long ...
this one is makore veneer and cherry. after i did the cad drawings, trevor programmed and cut the vertical elements of the base and the outriggers, the horizontal elements that receive the cross bars that support the top. he also cut the top sections to shape and the matching solid wood borders, as well as the holes for the power/data fixtures.
this is a section of the walnut and walnut burl table. ditto for this one except for a little adjustment to the thickness of the inlay panels. for whatever reason, the pockets trevor cut in the top sections were a little too shallow (there were two sets of burl panels made as the first one was too dark and burly, so, i suspect that was part of the problem. anyway, it was a quick, though somewhat nerve racking fix. after milling pockets in the spoil board he took a few thousandths off the backs of the panels so that the 1/40th inch veneer panels were just a shade below the surface of the 16th" veneered main table panels ... im glad i wasnt the one to level them up ...
but level them up they did ... and below, the solid wood edges are added to the top panels ...
the tables are probably finished by now, and maybe well see them before they go, or maybe we wont. anyway, we always enjoy working with steve and his crew. their projects are inevitably a rewarding challenge.

Small Box

A week or so ago I decided to try my hand at making something that wasnt Pine. I have a crate full of small pieces of Mahogany, Oak and various other hard woods, none of which are large enough to make furniture.

While most of the pieces are small they are however quite thick, around 19mm (3/4"). I therefore decided to try my hand at re-sawing a piece of Mahogany and White Oak to make a simple Jewellery box.

The only saw I had at the time (my panel saws were away being sharpened) was my Irwin pull saw which allowed me to get a semi decent cut on each piece. 

I did have to plane the cut surfaces quite heavily to remove the saw marks that resulted from constantly turning the piece while sawing and sometimes correcting my inaccuracy. Also, almost immediately after being cut both the Mahogany and the Oak cupped quite badly. 

I removed most of this cupping with a plane and ended up with my two long and two short  sides of the box all of which were reasonably square and true..

I decided to stay with box joints as they are quite familiar now and I still havent plucked up the courage to delve into Dovetails.

I used my new Lie Nielson shoulder plane to rabbit the two long sides of the box to accept a simple 6mm plywood base. 

All the cutting went well and the dry fit looked good. Unfortunately, thats where the project came to a halt as I was then away for a week down on the boat in Brighton. 

Once I did get back I was keen to finish the box, but to my surprise the pieces had all cupped and bowed again, making the joinery less than perfect. A better man than I couldve probably re-surfaced and trued up the wood but, to be honest by this point Id lost interest. I figured I would go ahead and glue it up and forget the lid that I had planned and just see how it turned out.

The two personal lessons to be learnt here are, firstly, from now on I will make sure I dont wait too long before glueing freshly cut  parts, especially once the joinery has been cut.

And secondly ... I need to work on another essential wood working skill called patience. I have noticed that once a project is well underway, I start getting excited and racing to see the completed object. 

At the moment I mentally need to start and finish things and stay in the zone. I would be completely useless doing a large project spread out over a large period of time unless I could work regularly on it almost daily.

Anyway, it was another learning experience and the box has now found a home on my girlfriends dressing table so it hasnt been completely wasted.

Screwdriver Rack or Tie Rack

Ive been working away for the last two weeks on one door section of my tool cabinet. In this section is a rack for my set of very ugly screwdrivers.

The idea behind this rack is to store a complete set of 11 screwdrivers in as small an area as possible. The design I came up with uses just two pieces of walnut 13 1/2" wide, 1 1/2" deep and 1/2" in thickness. One of these pieces holds 6 screwdrivers and the other holds 5. The mounts are based on using the collar at the bottom of the plastic handles to lock each in place. As a result of this, I have to remove a lot of material from each piece.

I drilled and cut away as much material as I dared to yesterday and before I went any further I thought it wise to reinforce the narrow cross grain bits with a bit of dowel. On top of that, I brought the pieces inside the night before to do the layout and as a result of being stored in a warmer, drier place, one of the pieces decided to open a check in the grain. The check isnt all the way through but Im sure it wont be long before it is.

I laid out where further cuts were required and in the center of the wood that will remain I drilled a 1/8" hole right through the depth of the stock. I forced glue into each hole and as I slid a 1/8 birch dowel through each piece I turned them to keep the glue spread even. I picked up these dowels from Lee Valley and I will warn you, they are not all consistent in diameter. I found about 20% to be oversized.

The results before trimming looks pretty strange.

Traditional Saw Bench

 A trip to the local timber yard over the weekend led me to find a cheap budget range of timber. Four 3m lengths of 2"x2" (50mm x 50mm) B grade Pine at a little over £1 per meter. I had to cut each 3m piece into 1m + 2m to fit it in the car. 


While the timber is less than straight and quite knotty, its (hopefully) perfect for me to build my long awaited saw bench. I have been wanting a decent saw bench for ages to cut stock to rough length outside using my panel saws.  It will also serve to chop mortises on while sitting down and as a workshop stool.

I figured I would follow the same basic traditional design using slightly different joints and measurements with the entire thing made from 2"x2" timber. The whole project is basically an exercise in precision sawing practice, thank god for my new tenon saw.


While the saw bench is a tool, I wanted to approach it almost as if it were a piece of furniture to improve my overall skills. Generally people talk about knocking together a quick saw bench but this project took me a few days mostly because I was taking my time to do things right. I can see why nearly all hand tool woodworkers end up building their own Roubo style work benches, this saw bench is like an insight to what might be involved on a (much) smaller scale.

Edge jointing the four 1m lengths to make the top - lots of squeeze out. Im using PVA glue (again) as its likely the saw bench will see some use outdoors.

The next day, after the glue had dried I found a short crack in one of the pieces probably caused by the wood moving in its new climate and being glued, I guess something had to give. I cut and squared off the end back to good wood leaving just over 30" - plenty long enough.

Flattening the saw bench top using my no#6 and no#4 bench planes, across the grain, diagonals and lastly with the grain. I will do a final smoothing once the bench is assembled.


After cutting four 22" long pieces for the legs, I set my bevel gauge to 100 degrees to give the legs a 10 degree angle and marked out the joinery where the saw bench top will sit.


Placing the piece in the vice at an angle so that the saw stays plumb while sawing the angled cut. The piece of wood in the vice to the left is to stop the vice racking. Remember to save the waste pieces for the bench top glue up.


Using my new 1.5" chisel and shoulder plane to clean up the  angled shoulder joints.

First dry fit of the legs - its starting to look vaguely like a saw bench. Later I will need to plane down the saw bench top to allow the legs to sit flush. I should have cut longer (deeper) joints in the legs. I am kinda making up the measurements as I go along - doh!

The sides of the recess are sawn and the waste chiselled out. Those new chisels I rescued last week are already earning their place in the toolbox.

Glueing the leg stretchers, the saw bench top is used to ensure the leg assembly remains square. I had also earlier cut the ripping notch. Unfortunately, this difficult cut was longer than the 4" deep blade of my large tenon saw so I had to resort to my pullsaw for the final inch or so.

Using a block plane and sand paper to break all the corners and remove all the glue and pencil marks.

Using the waste pieces from the leg shoulders to aid the clamping process for gluing up the  saw bench top to the angled legs.

One clamp for each pair of legs and a large heavy butchers block for some extra weight and left overnight to cure.

At this stage my plan to build the saw bench entirely from 2"x2" timber changed. I had a 5 1/2" piece of Pine absolutely perfect for the upper leg braces. Oh well best laid plans and all... Marking out the leg angles.


Despite this being a crosscut, I found it easier, faster and more precise using my large Tenon saw, I guess the 5 1/2" board is slightly too wide for the 11" blade of the carcass saw.


Using bench planes to remove cupping from the upper leg braces. I only bothered with the side that mates against the legs.


Laying out the screw holes. Six scres per brace, three holes per side. Half the leg thickness (1") from the top and bottom and in from the side. The third hole is exactly between the top and bottom ones found using deviders ... a lot of effort but first bite is with the eye.


Using my brace to very carefully and slowly drill the counter sink holes for the screw heads followed by the pilot holes with my hand drill.


A smidgen of glue to make it bomb proof!

Saw bench trimmed to height using my knee as a gauge with 10 Degree angle on the leg bases so each leg sits flat.


At this stage the saw bench is basically complete and functional. I might later put screws in the saw bench top joints and also in the stretchers, but Im hoping the glue joints will be strong enough. Also a 3/4" hole for a holdfast might come later.

I have to say despite the time involved, considering a saw bench should be a simple project, I really enjoyed making it and once again learnt a hell of a lot. Especially as a lot of the mark up and cuts were not at the standard 90 degrees. This project felt like real old school traditional wood working, almost a right of passage! 

When I first started this blog only a short while ago I decided to buy a beginner bench as I didnt think I would be able to build my own. This saw bench build has certainly got me thinking ... and with my increasing skill level ... who knows my very own Roubo workbench may not be that far away....
